I've seen the use of a 2 part expanding foam in open frame pockets for adding some rigidity and sound deadening. What I would like to know is where I can get it and what it is called aside from urethane expanding foam.

I've also heard that that stuff can trap moisture and accelerate rust ...

You should be able to purchase the 2 part urethane foam from any good automotive paint and body supply house. There are several different brands. 3M, Duramix, Oatey, and several others make different types. I believe 3M bought out Duramix a couple of years ago. The biggest problem is that most of the require a special gun and, of course, none of them use the same gun. Except maybe 3M and Duramix now. Most of the foams are for sound deadening and panel stiffening. GM used the foam is the door panels on Camaros and Firebirds. Ford uses it in A pillars and some other areas.
What exactly are you planning on using the foam for?

I plan on using it in the frame areas around the engine bay and up into the A-pillars for some noise reduction.

The one that I saw used in a program (they didn't specify a brand or listed it in their resources) had 2 different size containers and they premixed it in a 1 qt. container and poured it into the crevices and sealed any visible holes prior to the mix. They didn't use any type of gun.

The product you are looking for is used alot in fiberglass buildups. Most of that type of foam does not have a large amount of strengthing properties. It will help to stiffen some plastics, thin metal from tin canning etc, but it doesn't really add any strength. It will fill voids and holes fairly well. The sound deadening will depend on how much sound was from air coming thru holes or mechanical vibrations coming thru metal.

www.fibreglast.com is a pretty good company. I have purchased items from them before and been pretty happy with the prices, service, etc.
The foam your are describing is also used in boats alot for floatation. Good luck with your project and if I think of any other sources for the foam, I'll post more info.

Glad I could help. Good Luck with your project. I have used Duramix many times and have had very good luck with it. Just so you also know, 3M bought Duramix sometime back and they are slowing combining the two seperate lines. I believe Duramix will still be sold for those that don't like 3M (even though 3M owns Duramix), but I believe the 3M line will be more like the Duramix line. Duramix has been around a long time and
3M got into the 2 part urethane/epoxy/adhesive game a little late and really never had that great a product for the money. Anyway I am rambling, just wanted you to know that if something comes up and you can't find Duramix, then give 3M a look just as a back up.
